Are there any elements inside the template with output conditions? If the condition were only fulfilled for the document that is causing the error (or at least that was the only case you've seen so far that meets the conditions) that could explain why the template only overflows the window for this document. Maybe one line in the template which is longer than the rest and has conditions matched by this document.
